Andon Still Starts with a Signal, but the Next Step Changes

In lean plants the andon signal exists to make a deviation visible the moment it appears. A light, a board update, or a line stop tells the team that standard work has broken. The classic problem is not the signal itself. It is the gap between the signal and the first useful response. Someone has to notice it, decide who should act, then locate that person. Radio calls, walking the floor, or waiting for the next supervisor pass fill that gap. Each step adds time and noise.

A live spatial view of the same floor removes most of the guessing. Positions of people, forklifts, and materials sit in one real-time map together with the production signal that triggered the andon. The deviation is no longer only a status change on a board. It has a location and a set of nearby actors who can be seen at the same moment.

Who Receives the First Notification

Traditional escalation lists are fixed by role or by shift roster. The live map lets the first alert go to the person already closest to the issue or already free in that zone. A station that stops for missing parts can surface the logistics driver currently nearest the material point rather than the shift lead who may be two aisles away. The same view shows which team leader is already inside the affected area and which one is handling another cell.

This does not erase the formal escalation ladder. It shortens the first hop. Supervisors still own the path, yet they start with current locations instead of assumptions about who is free. The spatial context travels with the alert, so the notified person does not have to ask for a location update before moving.

How Quickly the Response Can Begin

Once the notification carries the live map, the responder already sees surrounding activity. Forklift positions, material locations, and the exact zone of the stoppage arrive together. There is less need to call for a status report or to walk over simply to understand what is happening. The first decision—accept the task, redirect a nearby resource, or escalate further—can be made from wherever the person currently stands.

In plants that already run continuous exception review of standard work, this closes the remaining lag. The exception is spotted in real time; the spatial layer then routes the alert to the right person without a separate search. The window between “deviation registered” and “someone is already moving toward it” shrinks because the picture of the floor travels with the signal.

Keeping Escalation Inside Lean Intent

Andon exists to restore flow without inventing permanent workarounds. Adding a live spatial layer does not create new lean principles. It simply removes the information delay that used to sit between the signal and the people who can act on it. Production metrics, downtime reasons, and positions share the same operational view, so escalation stays tied to the actual state of the floor rather than the last verbal update. Supervisors confirm availability and location before they push the issue higher. The result is a tighter loop from detection to first action, still owned by the people who run the process every day.
