The Floor Walk Still Eats Time

Spaghetti diagrams remain a core lean tool for exposing motion waste. An analyst still walks the floor with a stopwatch and paper, tracing the actual routes of operators or material handlers across a shift. The resulting map shows every backtrack and unnecessary loop. That picture is accurate for the hours observed, yet it is also frozen. Layout changes, new part numbers, or a different shift pattern make the diagram outdated. Running the study again means another round of walked observation and more analyst time spent collecting data instead of acting on it.

Continuous Paths from Position Streams

RTLS changes the collection step. Tags on forklifts, people, or materials feed continuous location data. The platform then draws the paths automatically and keeps the history. Once the sensors and tags are in place, the data arrives without further floor time. Analysts move from collection to interpretation. In plants that already run motion studies as part of ongoing kaizen, those saved hours compound across every subsequent review cycle.

Licenses are priced by data points with no charge per number of users. A typical pilot runs in 2–4 weeks and full deployment usually takes from 1 to 3 months. The tooling side is therefore a defined, front-loaded investment. The analyst-hour side is the variable that continues as long as the lean program keeps studying flow.

When Continuous Diagrams Fit Lean Work

The switch makes sense when the plant already treats spaghetti diagrams as a repeated input rather than a one-time baseline. Frequent restudies of internal logistics routes or operator walks turn the collection bottleneck into a measurable drag. Continuous RTLS removes that bottleneck while leaving the lean judgment intact. People still have to read the paths, challenge the layout, and redesign the flow. The diagrams simply stay current without new walked rounds.

Facilities that already run RTLS for other tracking can add the spaghetti view with little extra hardware. Plants starting from paper face the full positioning system cost first. In both cases the decision turns on how many analyst hours the current method consumes each year and whether those hours are better spent on improvement work.

Keeping the Lean Focus on Action

Once the position stream is running, the same data supports comparison across shifts or before-and-after layout changes without sending anyone back onto the floor with a clipboard. That is the practical benefit inside a lean program: less time spent building the picture of motion waste, more time spent removing it. The diagrams remain a tool for people who understand the process, not a replacement for that understanding.
