Seeing the Floor When Headcount Drops
Facilities cutting lights and staff still need to know where materials and equipment sit. The issue is awareness across the layout, not remote command of machines.
Twinzo places live positions of forklifts, people and materials onto a 3D model of the plant. Data arrives from RTLS and other systems; the platform simply shows it in space so supervisors can act without walking every aisle.
Documented results stay inside that boundary. The twin never issues instructions to equipment or replaces the systems that actually move loads.
What Two Automotive RTLS Cases Actually Delivered
In one 30,000 sqm automotive Tier-2 plant the live 3D map of every vehicle, plus route analytics, supported a cut from 36 to 20 forklifts and from 108 to 60 drivers. Delivery delays disappeared through data-driven routing. The plant invested €120,000 and recorded €960,000 lower OPEX in the first year.
A second plant of the same size invested €81,000. Average productivity across 15 forklifts rose from 63 % to 75 %, the fleet dropped by two units, four FTEs were saved and year-one OPEX fell by €179,000.
Both outcomes rested on movement patterns made visible—spaghetti diagrams, shift analytics and historical location data that could be replayed. Drivers and supervisors remained on site; the map simply shortened the time needed to decide.
Pull Logistics Without Taking the Wheel
When the same plants added the logistics-management layer, work orders moved from push to pull. Phone traffic between operators and drivers fell by roughly 90 % and unnecessary forklift patrolling dropped more than 95 % in one case. Drivers accepted tasks through the system; the platform recorded who needed what, where the driver stood, the route taken and the time spent.
That record fed later analysis. It did not guide autonomous vehicles or override the MES and WMS that still governed production and inventory.
Where the Twin Stops
Twinzo sits as an umbrella layer that ingests data from RTLS, MES, ERP, WMS and SCADA. It visualises, adds spatial context and supports decisions. Production metrics and OEE figures arrive from elsewhere; the twin only places them on the map so a delay can be located in both time and space.
Personnel tracking remains opt-in and limited to safety or compliance needs. Nothing in the evidence supports a fully unstaffed dark factory running under Twinzo alone. The recorded examples keep people in the loop while the live map reduces the need for constant physical presence on the floor.
