Jidoka 4.0 needs place with the stop signal
Bay 7 goes red for a torque fault. The andon board lights. Two team leads start walking from opposite ends of the hall while the kit that would clear a material false alarm sits 15 m (about 50 ft) away, unseen.
Jidoka is the stop, andon is the signal
Jidoka is the lean manufacturing right to stop when quality or process standards break, then fix at the source. Andon is how that abnormality becomes visible. Plants and research often label the digital extension Jidoka 4.0: sensors, vision, and analytics that detect earlier, plus escalation that travels faster. The principle does not change. Defects should not ride downstream because the line was afraid to stop.
What breaks in practice is the gap after the light. Someone must notice, choose a responder, and find them while takt and restore time keep running. Radio chains and walking hunts refill that gap. Digital detection without place recreates the same hunt on a brighter screen.
What place adds to autonomation
On an operational digital twin, the stop sits next to bay identity, nearby people, movers, and kit location. The first alert can go to whoever is already closest and free, while supervisors still own the escalation ladder. Medium-precision location around 1–3 m (3–10 ft) is usually enough. Sub-meter (~3 ft) exact floor position is rarely required to decide who should move first.
MES can own reason codes and station state. The twin owns the spatial join so a quality stop is not confused with a material wait that only looks like a quality stop. That join also feeds later kaizen: recurring stops with the same place pattern are a different problem than random one-offs.
Keep stop history in a spatially oriented dataset. Correlation and causality analytics can ask which material or maintenance conditions keep preceding the same red bay. Continuous improvement needs that as much as the shift needs a faster first hop.
How this differs from a louder andon board
A louder board without location still escalates into empty aisles. A location map without stop authority still watches defects travel. Jidoka 4.0 is the combination: detect, stop or call help, show place, clear cause, then standardize. Downtime ownership sits under downtime needs a place, a code, and a person.
Quality stops and material waits need different owners
Safety stops stay non-negotiable. Place and escalation still help, but they never delay a hard stop. Teach the difference between help-while-running, quality stop, and safety stop so digital andon rules do not flatten them into one noisy channel.
A red light that is really a missing kit is not a quality jidoka event. Treating it as one burns maintenance and team-lead time while the real owner sits in logistics. A twin that shows kit location beside the andon state prevents that misroute. The operator still pulls the cord. The response path changes based on cause class, not based on who happens to hear the radio first.
False trips deserve the same honesty. Noisy sensors that stop the line without a clear standard teach people to bypass jidoka. Digital detection has to earn trust with thresholds the floor understands. Place context helps diagnosis. It does not excuse a bad rule. Keep poka-yoke and standard work as the first defense so jidoka is a last stop, not a constant flicker.
After restore, the lean job is learning. Cluster stops by bay, shift, and preceding material state. That cluster view is more useful than a monthly reason-code pie chart that lost place. Continuous improvement can then attack the repeating cause instead of coaching random days.
How teams tighten the loop
1. Keep stop authority with the people closest to the work - Digital rules assist. They do not replace the right to stop.
2. Carry place with every andon event - Bay, nearby kits, nearby free responders.
3. Separate quality stops from material waits in the same view - Different owners, different countermeasures.
4. Review clustered stops by place in kaizen - Not only by reason code totals.
Audit a week of andon events for place completeness: how many alerts carried bay, cause class, and a notified responder who was actually free. That audit tells you whether Jidoka 4.0 is real on your hall or only a brighter light.
twinzo supports that join under production monitoring and internal logistics optimization when kits explain the light. Get in touch if you want to place andon events on your facility model with the people who actually clear them.
